Few pics of this weeks progress, picked the car up on Monday from Escort Tec, Tuesday we had the doors/bonnet and boot off , Wednesday saw the axle and springs out and back half onto frame, Thursday front xmember and struts out, today got her onto the frame and rolled over, also a delivery from xpress panles, bubbles look decent quality and quick delivery. Start cleaning the underside off next week in preperation for the type 49 strengtheners.
Sorry about pic quality, had my phone with me, axle stands are not taking any weight, front is on turnover frame, thanks to Geoffers for a bit of muscle on the job today.

If you want any templates your more than welcome to pop over , oh still got orignal front wings of big wing your welcome to, i certianly needed them to make sure front bubbles were in right place. Can take measurments if you want ???

your moving quickly along paul...the le mans looks savage on em....keep the pics of each stage up :D ...will be keeping an eye on this build
This was a few days ago, underside is very nice, got the media blaster coming Saturday to do the full underside and the engine bay, doing it indoors so will be a bit of cleaning up to do afterwards. Left my camera up at the unit so will update after blasting, some phone pics.

your client got one minty mint shell....what about soda blasting the shell? whats the composite of the media blasting? does the guy put the base undercoat primer on for you as well?

Skids are from Roy Nunn and are well made.
Got the skids and brackets fully welded in now, after blasting the front floor pans had tiny wee pin pricks off light showing through in one or two places, the decision was made to put a couple of invisible repair sections in.

Front of tunnel had a couple of holes where it joins the bulkhead so it was taken out at the factory joins and a new panel from expressed panels installed, a very well made panel that fits spot on, not welded at rear as this will be modded for gearbox install.

Been at the MK1 again today, got to admit this was a bit that I was not looking forward to, cutting a big lump out of a mates car. Anyway, the bubbles come from express with quite a bit of excess metal that needs trimmed off and dressed, after thats done its a case of several trial fits, lining up the swage lines and the side bumper hole in the wing, once I had it clamped and stood back the swage lines flowed well, checked many many photos of original factory/dealer/team fitted wings (thanks everyone who supplied them), then I called my mate in to agree the fit prior to cutting, when he said he was happy we marked around the panel, removed the bubble then marked a second line about 40mm down from the first, the wing was then cut and cleaned, the bubble was then slid up inside the wing and clamped ready for spot welding around, got to say I am happy with the fit.

I hear what you are saying guys but the owner has always wanted a bubbled MK1, it was perhaps unfortunate that this car had been retro fitted with a pair of 1300E wings, however at the end of the day it is his car to do as he pleases. I wish that when I did my last MK2 I had stuck with my original plan to flat front and arch it, had I done that I would still own it, instead I listened to what others said and built it back to standard then sold it.
Oh, we still have the little grey MK1 but shell number 3 is being picked up as we speak, bit of work on for the grinder over the next few months ..........:D

Arguably you can't beat flat front & arches, but personally i'm glad you listened to "others" then sold it to me:cheers:......your workmanship is A1......keep up the good work.:wink:

Arched MK2 next, works colours I think for the same lad who owns the bubble, the grey MK1 will be sold on shortly after a few items have been reserved for the bubble shell.

Underside has now been acid etched, under the front and rear arches have been spray seam sealered, then a very light coat of overpaintable Teroson which dries to a nice satin finish. Colour of the car may now be changed to Modena Green but this is a debate that takes place daily !!

We discussed this but as we are at no point gonna try and pass this car off as anything other than its original 1300L identity we felt there was no point drilling holes for a stoneguard that would never be fitted. The brackets that have been fitted do add something to the strength of the shell whereas the above would merely be to possibly deceive someone at some point. The strut top strengtheners are also of the Gartrac type as opposed to the longer factory original ones.

Plan was that the lads in the bodyshop would now take over whilst I start on the mechanical side of things ready for the painted shell coming back, due to the amount of work coming in tho I am now serving my apprenticeship in the bodyshop until there are spare hands to take over.
I have made a start bare metaling the majority of the shell, well a bit at a time so as not to leave too much exposed metal.

One rear bubble has had an initial coat of a substance called fibrefill, its a cross between fibreglass/resin/filler, this will prevent any flexing or cracking if simply filler were applied straight away .........or so I am told, I know one thing it sets like concrete

Thing is Bish he has 25+ guys work for him but its one of the busiest bodyshops in our area, does all the insurance companies and main dealer work so they never have a spare minute, plus if they are working on the boss's car they aren't earning him any money .
We discussed this but as we are at no point gonna try and pass this car off as anything other than its original 1300L identity
Too right fella , modded "L" models are always faster and in better nick than "rs" models anyway !!!!!!!!! :D

Rear bubble now had a coat of filler and sanded back, took very little as the bubbles were a nice tight fit to the quarter panel.

Been working down the drivers side taking the shell back to bare metal, colour choice is down to Le Mans or Modena, will try and get some better pics this week as my phone ones are poor.
If I can leave the shell prep to the bodyshop there may be a start on the MK2 arched shell, as well as a certain white one coming to visit soon, not to mention stripping the grey one.
The owner has decided to keep the little grey one as well, until this bubble is finished, no doubt he has something up his sleeve.

Lads in the bodyshop drew straws and the shortest got to work on the mk1 today :D moved onto front wing, it had a couple of dings in various places but is blending in nice, gonna re hang the door possibly tomorrow to ensure a nice fit is achieved.

looks like its been snowing in there paul :D
Its been a while basically due to the amount of customer work going through the bodyshop, however some overtime is now being paid and the lads stayed back last night and came in this morning to continue the prep. There were 6 of them on it this morning :eek: , hopefully be in primer this week and maybe pent at the weekend, need to get it moved as a MK2 Mex is waiting its turn in the oven :rolleyes::D

Been busy with Steves Mex for the last few weeks so the MK1 took a bit of a back seat, plus the original spec has now changed from a pinto to a turbo'd cossie, been on with a bit of a dry build, trying the block in, fitting the rad/intercooler package,also trying to make any additional bracketry look factory'ish ie spot welded on, any additional holes etc drilled before pent.
On these pics I trimmed the large metal rad area away from the slam panel and folded a new piece to sit in its place, spot welded in (yet to be filled smoth), this has doubled up the metal in this area and gives greater support for the rad brackets, there are also some little brackets below the rad coming off the cross member.

Having another play with the motor install, borrowed a turbo just for mock up, and plugged in a loom just to get position of a few ancileries so that we can position a few brackets pre pent. Had a lad round who does M-Sport harnesses for the WRC cars and he is gonna build us a harness and fuse/relay board. Working out position of electric pumps etc in boot to make everything as neat an install as possible, this will all be incorporated into the new harness.
Got the Fostek lads putting together a disc/lsd back axle at the moment and also looking at a Quaife box.
Deffo not gonna mek the Lakes but our spare one might :rolleyes::rolleyes:

A couple of hours later, and only about 1 hour before this post, the first coats of primer and white were applied, this white coat is simply a guide and will be flatted back before the final colour is applied. Up until yesterday the car was going Modena Green, the paint was infact already on stock, then a change of heart has seen the final colour choice of Ermine White.

Have been getting on with the back end, but quite a few of the supplied polybushes don't seem to fit so waiting of some others coming, until I get the leaf springs hung I can't try in the Fostek axle casing which needs trial fitting before sending back to them for final assembly. Also the UNF/UNC bolts/nuts are doing my heed in :mad:, constantly running about trying to find new ones. Cossie engine is in the machine shop at the moment should be back this week, alloy sump is at Pro Alloy getting modded and extended oil capacity to clear Escort xmember. Various other alloy components are away geting bead blasted.

Pro Alloy kit took a bit of remodelling of the slam panel and the rad supports had to be cut back, really well made piece of kit though.
Cossie will be in standard tune to start off with then maybe aim for a stage 1 :confused: after running in.
Got some more powder coating back so starting laying a few things out in the boot to figure out wiring and fuel runs.

Anyway nipped back home and popped it onto the car for a trial fit, will be in and bolted up on Monday.
I have also been building the bottom end up, this took a while as we were waiting for a few parts but all is back together now (I know the pic is upside down), head is ready to pick up so hopefully some major moves forward over the coming weeks and a few updates on the BB.
Oh put some lights in as well :D

First line of the instruction sheet Son. ;)
Now that the engine/box are in, complete with top gasket Frosty ;), we fitted front coilovers and let the car down onto its wheels for a looksee, no arb as yet, deffo needs some adjustment in ride height, couple inches at least front and rear. Wheels are 8" all round, 235 rear/215 front . Tony Laws have been contacted re an exhaust, brand new turbo on the way, having another one off intercooler fabricated as the pro alloy package meant cutting too much original panelwork away from the front.
Wiring harness has been measured up and is being made at the moment, all the looms will be as per WRC with modern connector blocks, even the little looms from the headlights to the main loom are being remade with modern fittings. The wiring for the leccy fuel pump in the boot etc will all be incorporated into the new rear harness so should all be plug and play. New fuse board is being made, again modern blade fuses, this will mate the original dash harness to the new front loom and ECU.
Kev Curtiss came up trumps with N.O.S lights right round, yet to be fitted as they are too nice to use.

A closed-loop control system is one in which an input forcing function is determined in part by the system response. The measured response of a physical system is compared with a desired response. The difference between these two responses initiates actions that will result in the actual response of the system to approach the desired response. This in turn drives the difference signal toward zero. Typically the difference signal is processed by another physical system, which is called a compensator, a controller, or a filter for real-time control system applications
Cosworth L8 & P8 Closed Loop Lambda Control Software for Weber L8 ECU's.
What exactly is “Cosworth closed loop lambda control software?”
Many of you will know that the Marelli system is Map sensor based and the map sensor’s role is to tell the ECU how much air the engine is using so that the ECU knows where to look for its fuel injector “on times” in the fuel map. If the map then says "open injectors for 2ms" that’s precisely what the ECU will do, even if that means lean running or bore wash the map based system cannot and does not change, because it quite simply is not intelligent enough to know any better, it just does as its told. The lambda control adds a 4th dimension to the existing system and helps to control the delivery of fuel dynamically.
The lambda sensors input to the ECU tells the ECU how much fuel is being used via exhaust gas monitoring. It’s a bit like having an MOT station CO machine built into your ECU and the ECU constantly reading from it and tweaking your mixture. If it’s rich it will reduce the injector duration itself, if it is lean it will increase the injector duration itself, and it will do this constantly, making many adjustments every second to keep the air fuel ratio maintained at our specified levels regardless of engine load and throttle input. Its job is simply ensuring the fuelling stays at the chemically correct ideal ratio of 14.7 parts air to 1 part fuel. This ratio is known as Lambda 1. This constant monitoring and adjustment cycle is called "Closed loop lambda control" and it is a very basic form of “Electronic intelligence” for the engine management system.
This type of closed loop system came into operation worldwide in early 1992 (Many countries had utilised it for over 10yrs at this point) with the introduction of catalysts to mainstream production cars. The catalyst requires the fuel mixture to be chemically correct at 14.7:1 AFR so it doesn't’t get poisoned and this is why the lambda sensor and closed loop operation was devised for domestic motoring applications. We have now refined this system for use with far larger injectors than originally intended by Ford or Marelli and then retrofitted the system into cars with management systems that were never originally equipped with it.
When will my Cosworth ECU run under Closed loop Lambda control?
These are the key conditions we decided upon for closed loop operation:
If the following parameters are met or exceeded, the ECU will revert to conventional mapping at all times.
1) Rapid throttle movements.
2) Throttle angle above 60%
3) Overrun conditions.
4) Boost pressure above 4psi.
5) Engine speed above 3800rpm.
6) Coolant temperature below 70deg C.
At all other times the fuelling will be under complete lambda control for best emissions and fuel economy.
So as you can see above, although our new lambda control feedback system will keep everything running fine and as economic as possible for you, regardless of engine wear or fuel used, once you are running hard, your ECU will revert back to 100% conventional mapping techniques and control methods just as they always did in days of old.
Is it worth having if I don't care about fuel economy?
This is a common question and I always advise the same. Yes.
Closed loop operation means you only burn teh petrol erquired to make combustion perfect. This means less wasteage which is good for teh wallet, and less oil dilution with fuel which is good for your engine. It also lowers carbon deposits inside the engine dramatically. Why anyone would want to throw more fuel in their engine than it needs is beyond me.
What cars can be done?
Anything at all with a Level 8 or P8 Ecu. (Most our Cosworth P8 chips are closed loop as standard though)
Cost?
High Quality Bosch Lambda Sensor = £60*
Installation of Lambda Boss into downpipe. £40
Wiring of Lambda, heaters & signal into Ecu. £50**
Hardware Encryption Key for ECU software. £100.
All that is then required is either an off the shelf closed loop Map for £150 (Up to 803s) or £250 inc Vat (400s, 403s or large Siemens) Or a Live mapping session at £500inc vat. (Advisable from 83lb Siemens upwards to 1600cc)

Just a couple, fitted N.O.S rear lights today, thanks to Paul K for the fasteners :thumbright: , starting to look more of a car than a bare shell. Had the alloy fabricators round for a trial fit of the custom intercooler, hopefully that will be done tomorrow and I'll get some pics up, Ford sent the wrong handbrake cable and when queeried said that the Cosworth cable is no longer stocked.
Had a full set of brand new green glass manufactured, this has taken a while but it arrived a couple of days ago, top tint for front screen.
Just about to order all the new trim, boss's card is gonna take another hammering :D

Rad/Intercooler installed today, rad runs below intercooler, may have to get the inlet pipe on the intercooler to throttle body modded to give it a bit of angle. Ordered some parts from Graham Goode today, new turbo, coil etc.

Pulled the cover off this today :o, got a new fuel rail to fit so had a quick look at that, roof lining is semi-installed, got most of the new trim now from Aldridge and its good quality, not over pleased with some of the repro rubbers from EKT but we may have to live with them, the green glass that was made new is sh!te so its not going in so now thats holding the job up a bit, loom is still an ongoing job that has grown a bit as now we are having a full dash loom made out of the WRC stuff as well, push button start, cut offs, relays etc
Turbo took some finding, everyone wants to sell you a rebuilt modified one, try finding a brand new original unit, like getting sense out of Spence !!
Next on the shopping list is a new original fuel regulator that goes on the front of the fuel rail, Weber part I think, not had much luck so if anyone can point me in the right direction, for a 2wd rail :confused: so I am told.
That control valve on the inner aint fitted there it was just left there :o
If we are very lucky we might make the Lakes ........

Pulled the cover off this project for the first time in months, fitted bootlid , problem is the wiring harness guru has been on the job for must be 6 months now and isn't delivering the goods, but we are at a bad spot, if we kick him into touch we are no further foreward, we have some bits off him and they are superb but still waiting for main engine bay harness / fuse board and relay pack / new dash and harness etc . Rang him and texted with no response, several deadlines have come and gone with him but how much leeway do you give someone ?? :mad::mad:
Gonna press on this next week with lots of other jobs to get the enthusiasm back.
Deadline is the Lakes and we hope to have the Harrier there as well .................or the TR7V8 :D.

Well we got the engine bay harness semi installed last week, a couple of connectors still to fit to it, got to say the quality is spot on, just the time its took thats annoying. Have found position for ECU and new fuseboard/relay board which hopefully wont be too intrusive. Started running battery cable to kill switch and also had another guy round from MSPORT to look at making up some fuel lines.
TBH I think we might not make The Lakes :(:(

So boys, these MK1 6 clock dashes worth much these days, chopped a minter up today on the owners orders,only needed some of it to make a custom dash with retro-modern dials :o:o:o

That does look lovely and a nice shell you started with as well!
Small update, had the rad and intercooler back out for some mods. The intercooler needed a bit of an angle added to the outlet to mate with the throttle body and the inlet side needed a few angles added and reduced to give us a chance of getting a hose on and meeting the turbo. Now I know some will say that the chopping and mitre'ing will reduce efficiency but its only running standard bhp anyway.
Been trying in vain to get a new standard fuel regulator that fits on the end of the fuel rail so have temp fitted a billet type regulator to see if we like it, at least the colour matches the vernier pulleys.
Also had some movement on the wiring front, guy who does the harness has been busy back at MSPORT on the Fiestas but we have progress and its coming on.
I strongly doubt we will be at the Lakes with it :(

Earlier in this resto you saw a pic of a nice 6 clock dash being sacrificed for the surround, been working on this again, trimmed a piece of alloy and bonded into original cowl/surround, quick splash of satin black and then the new gauges.
I would have liked to keep the original look of the 6 clock layout but couldn't find gauges of the right size to allow this, so we have a 5 clock dash :D
The gauges are Racetech but the voltmeter looks slightly out of place because of the red bits, it is however the right gauge for this set. The others are a split water/oil temp and a boost which I dont think the original clocks had :eek::o
The little holes are getting LED's for various functions.

Engine wise its been rebuilt completely standard spec, even a brand new standard turbo, the owner isn't looking for ultimate power, the car will be very rarely used. Gearbox is Tran-X and a Fostek rear axle with cossie calipers.
I'll be glad when its finished.....

Sounds good Paul, when I seen the pulleys and blue injectors I thought a fair bit of poke but just realised there dark blues and not light blues :rolleyes:
